Epson Printhead Internal Seal Repair: What to Do If a Printhead Was Opened and Will Not Seal Again

Question
I was following your video, "Extreme Bone-Dry Printhead Cleaning: Recovering Epson Printheads Everyone Gave Up On," and opened my Epson printhead. Now I cannot get it back together because the internal seal will not reseal properly. I am outside the United States and cannot order the replacement seal from BCH Technologies. Is there another type of seal, glue, or adhesive I can use to put the printhead back together?

Unfortunately, once an Epson printhead has been opened and its internal seal can no longer be restored to its original position and compression, there usually is not a general-purpose glue, silicone, gasket maker, or household adhesive that I can safely recommend as a substitute.
The problem is that the seal inside the printhead is not simply there to hold two pieces together. It is part of a very precise fluid system. The printhead must maintain controlled ink flow while preventing air from entering the ink channels and preventing ink from leaking between internal passages. Even a very small sealing problem can cause missing colors, air intrusion, cross-contamination between channels, loss of prime, leaking ink, or complete failure of the printhead.
Why Ordinary Glue Is Risky
Using a random adhesive may seem like the easiest solution, but several things can go wrong.
Some adhesives react chemically with ink or cleaning solution. Others soften, swell, shrink, or become brittle after prolonged contact with liquid. A sealant may also squeeze into one of the extremely small ink passages while the printhead is being assembled. Even a tiny amount of cured adhesive in the wrong location can permanently block an ink channel.
Cyanoacrylate or "super glue" is especially unsuitable for areas that need to remain flexible or precisely sealed. Many silicone products can also release chemicals while curing or may not adhere correctly to the printhead materials. Epoxy may create a strong bond, but strength alone is not the requirement-the original assembly also depends on correct thickness, elasticity, alignment, and compression.
For these reasons, I cannot recommend replacing the original internal gasket or seal with a generic adhesive unless you know the exact material specifications and dimensions required by that particular printhead.
The Original Seal Must Have the Correct Shape and Thickness
The gasket or sealing layer inside the printhead has to sit flat and align precisely with the ink passages. If it is stretched, torn, deformed, hardened, or swollen, putting the printhead back together may not restore the original seal.
Even if the printhead appears to close correctly, a seal that is slightly too thick may prevent the housing from seating completely. A seal that is too thin may not receive enough compression. If one section is misaligned, ink can move between channels or air can enter the system.
This is why reproducing the seal using an arbitrary sheet of rubber or sealant is much more difficult than it might initially appear.
Can the Existing Seal Be Reused?
If the original seal is still physically intact, not stretched, not torn, and not chemically damaged, you may be able to carefully reposition it. It needs to return to exactly the same orientation and location it occupied before the printhead was opened.
However, if the gasket has already expanded, curled, torn, or lost its shape, trying to force it back into position usually will not produce a reliable repair.
Do not tighten or clamp the printhead excessively in an attempt to compensate for a damaged seal. Excess pressure can distort the housing or damage other internal components.
Replacement May Be the Most Practical Solution
If you cannot obtain the correct replacement seal in your country and the original seal can no longer be restored, replacing the complete printhead is usually the most practical and predictable solution.
I realize this is frustrating, especially after putting significant effort into cleaning the original printhead. Unfortunately, opening the internal structure of an Epson printhead is fundamentally different from ordinary external cleaning. Once the factory sealing system has been disturbed, successfully rebuilding it becomes much more difficult.
The procedure shown in our extreme cleaning video should therefore be considered a last-resort recovery procedure for a printhead that would otherwise be discarded. It is not a routine cleaning method.
For anyone considering this type of repair, I strongly recommend watching the entire video before opening the printhead. Make sure you understand how the printhead is assembled, how the sealing material is positioned, and what will be required to put everything back together before separating the components.
A severely clogged printhead may sometimes be recoverable through less invasive cleaning methods. Opening the printhead should generally be reserved for situations where conventional cleaning has already failed and the alternative is replacing or discarding the head.
Also keep in mind that even if a mechanically rebuilt printhead does not leak, that does not necessarily mean the nozzle plate or piezoelectric elements have survived. A printhead can have electrical damage, internal delamination, clogged microscopic channels, or damaged piezo elements that cannot be repaired simply by improving the seal.
If you do attempt to reinstall a rebuilt printhead, carefully check for leaks and ribbon-cable contamination before applying power. Ink or cleaning fluid reaching the printhead's electrical contacts or FFC cables can create a short circuit and potentially damage both the printhead and the printer's mainboard.
