How to Repair a Printer That Will Not Pick Up Paper from Cassette 2

When a printer repeatedly reports that Cassette 2 is empty, fails to pull paper from the lower tray, or makes feeding noises without moving the paper, the problem may not be the paper itself. In many cases, the cause is a damaged pickup feed gear inside the cassette pickup arm.
This issue is especially common when the printer can still feed paper from another source, such as the rear tray, but consistently fails when printing from Cassette 2. The printer may attempt to start a print job, rotate some internal rollers, and then display a paper-out message even though the cassette contains properly loaded paper.
Fortunately, the pickup mechanism can often be inspected and repaired without replacing the entire paper-feed assembly. This guide explains how the Cassette 2 pickup system works, how to identify a broken pickup feed gear, and how to replace only the damaged component.

Understanding the Cassette 2 Paper-Feed Problem
Before disassembling the printer, confirm that the issue is specific to Cassette 2. Load several sheets of clean, flat paper into the cassette and make sure the paper guides touch the edges without bending the stack. Next, select Cassette 2 as the paper source and start a print job.
Listen carefully as the printer attempts to feed the paper. A functioning pickup system should lower the pickup rollers onto the paper, rotate the rollers, and pull the top sheet into the paper path.
If the printer makes feeding sounds but the paper does not move, the pickup arm may not be lowering properly. Alternatively, one roller may turn while another remains stationary. This often indicates that a gear is cracked, stripped, or missing several teeth.
A paper-out message does not always mean the printer cannot detect paper. Instead, it may mean the printer expected the paper to reach a sensor within a specific amount of time. When a damaged gear prevents the rollers from moving the sheet, the paper never reaches that sensor. As a result, the printer assumes that no paper was loaded.
Inspecting the Pickup Arm Through the Duplexer Opening
The first diagnostic step is to remove the duplexer or rear paper-handling unit. Once it is removed, you should be able to see part of the Cassette 2 pickup mechanism.
Look for the pickup arm and the two black rubber rollers mounted on it. These rollers contact the top sheet in the cassette and move it into the printer.
With the printer positioned normally, observe the pickup arm while starting a print job. Keep your hands, tools, clothing, and loose objects away from moving components. The goal is only to observe the mechanism.
Watch whether both pickup rollers rotate. If one part of the drive system turns while the other remains still, the internal gears may no longer be transferring motion across the pickup arm.
Also, observe whether the arm lowers toward the paper. If the rollers rotate but never touch the paper stack, the problem may involve the arm-release mechanism, the cassette-actuated lever, or incorrect assembly. However, if the arm lowers and one roller does not rotate, a damaged pickup feed gear is a strong possibility.
After completing the observation, cancel the print job, turn off the printer, disconnect the power cord, and allow the printer to stop completely before beginning disassembly.
Positioning the Printer Safely
Printer orientation matters during this repair. Do not place the printer on the side that contains the mainboard. Pressure on the mainboard side can damage electronic components, connectors, frame supports, or external panels.
Instead, place the printer carefully on its opposite side, which is typically the right side when facing the machine from the front. However, printer designs vary, so confirm the mainboard location before positioning the unit.
Before laying the printer down, remove loose paper, close all ink-tank caps securely, and protect the work surface with a clean towel or soft mat. If the printer uses an external ink system or has been converted for specialty printing, secure all ink bottles and tubing first. Otherwise, ink may flow into areas where it can contaminate sensors, rollers, or electronic components.
Always move the printer slowly and keep it as level as possible during repositioning. Sudden tilting can cause ink movement, waste-ink leakage, or damage to unsupported parts.
Removing the Lower Paper-Handling Components
To reach the pickup arm, you may need to remove several lower paper-handling layers. These can include the main paper cassette, an additional cassette-related tray, and the output stacker or support assembly.
The exact names of these components vary by model, but the principle remains the same: remove the lower trays in the correct order and avoid forcing any plastic tabs.
As each part comes out, place it on the workbench in the same orientation in which it was installed. This makes reassembly much easier. You may also take reference photos before removing springs, levers, rods, and gears.
The pickup arm is controlled by multiple mechanical parts. Two important components are the white retaining lever and the black release lever.
The black lever is usually easier to remove first. Hold it securely and pull it straight outward while watching for retaining tabs. Do not twist it excessively because aged plastic can become brittle.
After removing the black lever, rotate the pickup-arm shaft and observe the white lever. Move the white lever to its highest position. This creates enough clearance to rotate or flip the pickup arm out of its operating position.
Work slowly during this stage. The arm contains gears and alignment features that must remain in the correct order.
Identifying a Broken Pickup Feed Gear
Once the pickup arm is accessible, inspect every gear carefully. The pickup feed gears are often called PFGs, which is short for pickup feed gears.
Depending on the printer model, the arm may contain two larger PFGs and two smaller PFGs. You do not need to replace all of them simply because one has failed. Instead, identify the damaged gear and replace only that component.
A failed gear may have one or more of the following symptoms:

Missing teeth

Rounded or worn teeth

A crack around the center hub

A loose fit on the shaft

Uneven rotation
-
Plastic debris inside the arm
-
A section that skips when the gear is turned
Missing teeth are particularly easy to identify. Rotate the gear slowly and inspect the entire circumference. Even one missing tooth can interrupt the drive sequence and cause the pickup rollers to stop at a critical point.
It is also important to confirm whether the damaged component is a large or small PFG. These gears may appear similar in online listings, but their diameter, tooth count, width, and shaft interface can differ.
A small gear cannot substitute for a large one. Therefore, compare the replacement part directly with the original before installing it.
Opening the Pickup Arm Assembly
The pickup arm is commonly held together with two Phillips screws located along one side. A Phillips No. 2 screwdriver is often the correct size, although some models may use a smaller screw head.
Choose a screwdriver that fits the screw firmly. Using the wrong size can strip the screw and make the repair significantly more difficult.
Remove both screws and set them aside in a small container. Then, slowly separate the two halves of the pickup arm.
Do not pull the assembly apart quickly. Several gears may sit loosely between the two housing sections. If the housing opens suddenly, the gears can fall out, bounce across the room, or lose their original orientation.
Instead, keep one side of the arm facing upward and lift the cover gradually. Observe the position of each gear before removing anything. Taking a close-up photo at this stage can prevent confusion during reassembly.
Locate the damaged PFG and remove it from the shaft. Inspect the neighboring gears as well. A gear with missing teeth can sometimes leave fragments inside the housing, and those fragments may jam another component.
Clean away loose plastic particles with a small brush or compressed air used carefully. Avoid blowing debris deeper into the printer.
Installing the Replacement PFG
Compare the replacement PFG with the original. Check the diameter, tooth pattern, shaft opening, thickness, and directional features.
Some pickup feed gears have a keyed or directional center. For example, the gear may have a triangular center with two small arms or alignment features. These features correspond with matching shapes on the shaft.
Because of this design, the gear should only seat correctly in a specific orientation. Do not force it onto the shaft. Instead, rotate it gently until the internal alignment features match.
Once aligned, press the gear down evenly. It should sit at approximately the same depth as the original. If it remains too high, rocks from side to side, or binds against the housing, remove it and check the orientation again.
After installing the gear, place the opposite half of the pickup arm housing back into position. Make sure all internal gears remain seated on their posts.
Reinstall the two screws and tighten them evenly. The screws should hold the housing securely, but excessive force can strip the plastic threads or distort the arm.
After tightening the screws, rotate the mechanism by hand several times. The gears should move smoothly without skipping, binding, or lifting out of position.
Aligning the Pickup Arm on the Shaft
Correct shaft alignment is essential. The pickup arm may have two hook-like sections or "hands," with one larger than the other.
The smaller section typically aligns with the smooth side of the rod, while the larger section aligns with the textured, rough, or keyed side. If these sides are reversed, the arm may not rotate through its full range.
Position the arm carefully and verify that both sides match the shaft. Next, lift the white retaining tab as high as possible. Rotate or flip the pickup arm so the white tab can enter its designated slot.
Once the tab is aligned, press the arm downward until it seats properly. Do not force the arm if the tab is not lined up. Pull it back slightly, reposition the lever, and try again.
Move the arm manually through its operating range. It should lower toward the paper position and retract without excessive resistance.
If the arm feels locked, check whether the white lever is trapped outside its slot or whether one of the shaft interfaces is reversed.
Reinstalling the Black Release Lever
The black lever controls part of the pickup-arm release and retraction process. One side of the lever usually has a tab that fits into a corresponding hole or slot on the pickup arm.
Insert this tab first. Then, press the lever into position until the retaining points click into place.
There may be two locking tabs, so confirm that both have engaged. If only one side is secured, the lever may flex, detach, or fail to move the arm correctly.
After installation, move the lever gently by hand. It should pivot or slide through its intended range without falling out.
Do not apply oil or grease unless the service documentation specifically calls for it. Lubricant can migrate onto the pickup rollers or paper path, causing slipping, contamination, and additional feeding problems.
How the Cassette Levers Control the Pickup Arm
Understanding the lever system makes it easier to diagnose problems after reassembly.
When the Cassette 2 paper tray is inserted, part of the cassette presses against a white or light-colored actuator lever. This movement releases the pickup arm, allowing the rollers to lower onto the paper stack.
The rollers can then rotate and pull the top sheet into the printer.
When a different tray or paper-handling component is installed without paper being selected from Cassette 2, it may press the black lever. This action retracts the pickup arm and keeps the rollers away from the paper path.
Therefore, both levers must be installed correctly. A repaired gear alone will not solve the problem if the cassette cannot release the arm or if the black lever holds the arm in the retracted position.
Before reinstalling all external trays, operate the mechanism manually and observe how each lever affects the pickup arm.
Reassembling and Testing the Printer
Reinstall the lower trays and paper-handling components in the reverse order of removal. Make sure every cassette slides smoothly and locks into its normal position.
Next, reinstall the duplexer. Confirm that it sits flush with the printer and that its locking tabs engage fully. A partially installed duplexer can trigger paper-path errors or interfere with internal gears.
Return the printer to its normal upright position. Wait several minutes before reconnecting power, especially if the printer was tilted significantly.
Load several sheets of standard paper into Cassette 2. Fan the paper lightly, align the edges, and adjust the guides so they touch the stack without squeezing it.
Turn on the printer and select Cassette 2 as the paper source. Start with a simple one-page test.
Observe the following:

The pickup arm lowers

Both black pickup rollers rotate

The top sheet moves into the printer
-
The printer does not display a false paper-out message
-
The feeding sound remains smooth

Multiple sheets are not pulled at once
If the printer feeds correctly, print several additional pages to confirm consistent operation.
If the rollers turn but the paper slips, clean the rubber pickup rollers with a lint-free cloth lightly dampened with water. Allow them to dry completely before testing again. Avoid strong solvents because they may damage or harden the rubber.
Troubleshooting After Gear Replacement
If Cassette 2 still does not feed after replacing the damaged PFG, inspect the entire mechanism again.
First, confirm that the replacement gear matches the original size. A large and small PFG may look similar when viewed separately, but the wrong gear can prevent proper tooth engagement.
Next, check that the gear is fully seated and facing the correct direction. Verify that every neighboring gear remains on its post and that no internal gear shifted while the arm housing was closed.
Also, inspect the white retaining lever and black release lever. The pickup arm must lower when the cassette is installed. If the arm remains retracted, the cassette actuator may not be contacting the lever.
Additionally, examine the pickup rollers for glazing, ink contamination, paper dust, or wear. A fully functioning gear system cannot feed paper if the rubber rollers no longer grip the sheet.
Finally, consider the possibility of another paper-feed issue. A damaged drive shaft, disconnected coupling, broken cassette actuator, obstructed paper path, or failed motor can produce similar symptoms.
However, when one pickup roller turns and the other does not, or when the arm contains a gear with visibly missing teeth, replacing the damaged PFG is usually the most direct repair.
Restoring Reliable Cassette 2 Feeding
A printer that repeatedly reports "Paper Out" from Cassette 2 may have a mechanical problem rather than a paper-loading problem. The pickup arm depends on a series of small gears, rods, and levers to lower the rollers and transfer motor power to the paper.
When one pickup feed gear loses several teeth, the mechanism can no longer complete that movement. Replacing the damaged large or small PFG can restore the drive system without requiring replacement of the entire pickup assembly.
The key is to diagnose the mechanism carefully, protect the mainboard when positioning the printer, open the pickup arm slowly, and preserve the orientation of every gear and lever.
